Sheet Metal Punch Tonnage Calculator: Hole Punching Force & Die Clearance
The force required to punch or blank a flat-faced hole of perimeter P (where P = π × D for a round hole) through sheet metal of thickness t and ultimate shear strength τ_shear is F = P × t × τ_shear. In metric units, kN = (P_mm × t_mm × τ_MPa) / 1000 (divide kN by 8.896 for US Short Tons or by 9.807 for Metric Tons).

How Do You Calculate Sheet Metal Punching Tonnage for Round, Square, and Oblong Holes?
When programming a CNC turret punch press, sizing a hydraulic ironworker, or designing a stamping die under ASME Geometric & Mechanical Standards (ASME B94.19) and ISO International Metrology Standard (ISO 6753-1), exceeding rated ram tonnage cracks die buttons and bends the press frame. Punching force is governed by the cross-sectional shear area along the cut boundary—meaning you simply multiply the total cut perimeter (P) by the material thickness (t) and the alloy's Ultimate Shear Strength (τ_shear), which is typically 75% to 85% of Ultimate Tensile Strength (UTS).
For a circular hole of diameter D, the sheared perimeter is P = π × D = 3.1416 × D; for a square punch of width W, P = 4 × W; and for an oblong slot of overall length L and width W, P = 2 × (L - W) + π × W. As a rapid shop-floor verification rule documented in Machinery's Handbook (Industrial Press) and NIST (National Institute of Standards and Technology) materials engineering tables, mild steel (1008–1020 CRS/HRS) has a shear strength of τ_shear ≈ 345 MPa (50,000 psi = 25 US Tons/in²): a 1.00" (25.4 mm) diameter hole in 1/4" (6.35 mm) mild steel requires π × 1.00 × 0.25 × 25 = 19.63 US Tons (174.7 kN).

How Punch-to-Die Clearance (% of Thickness t) Controls Burr Height and Tool Life
The diameter of the lower die button opening (D_die) must always be larger than the upper punch diameter (D_punch) by twice the radial Die Clearance per Side (c): D_die = D_punch + 2 × c. When the punch penetrates the top surface of the sheet by approximately 15% to 30% of thickness t (the glossy burnish zone), micro-cracks initiate at both the upper punch corner and the lower die corner. If the radial clearance c is set correctly (8%t/side for aluminum, 10%t/side for mild steel, and 12%t–15%t/side for stainless steel), the upper and lower fracture planes meet cleanly, dropping the slug with minimal burr.
If die clearance is too tight (< 4%t/side), the fracture lines miss each other, causing secondary shear that doubles stripping force, galls the punch flanks, and accelerates wear. Conversely, if clearance is excessive (> 20%t/side), the metal rolls into the gap before tearing, leaving a heavy tensile burr and risks slug pulling on the upstroke.

Reducing Peak Tonnage with Rooftop / Whisper Shear-Ground Punches and Stripping Force
When punching large-diameter holes or thick plate that approaches your turret press capacity, grinding a Rooftop or Whisper Shear Angle of depth h_s = 0.5·t to 1.0·t across the punch face allows the cutting edge to slice progressively like scissors rather than impacting the entire perimeter at once—reducing peak press tonnage by 30% to 50%! Always size your urethane or spring stripper assembly for 8% to 12% of flat-face punching force. After punching your flat pattern, calculate press-brake folding deductions on our Sheet Metal Bend Deduction & K-Factor Calculator, verify fastener clearance holes on our ISO 273 Fastener Clearance Hole Chart, check countersink depths on our 82° & 100° Flat Head Countersink Chart, and convert alloy hardness on our ASTM E140 Hardness Conversion Calculator.
